Active foil bearings may be critical components in modern high-speed rotating machinery, offering advantages such as enhanced stability and reduced friction. In this study, we explore multiple design concepts, including plastic-printed bearings and metal bearings with movable pads, to evaluate their performance under different operating conditions. The study uses advanced computational models that incorporate FSI to simulate the behaviour of these bearings in real time. Plastic-printed bearings are evaluated for their cost effectiveness and ease of manufacturing, while metal bearings with movable pads are analysed for their robustness and adaptability in high-temperature environments. Experimental tests complement the numerical simulations, providing valuable insights into the vibration characteristics of each design. Key findings indicate that while plastic-printed bearings offer significant benefits in terms of manufacturing flexibility, they exhibit certain limitations in dynamic performance compared to their metal counterparts. However, they demonstrate superior stability and resilience, particularly in applications involving high rotational speeds and variable loads. This work contributes to the ongoing development of active foil bearings by highlighting the critical role of FSIs in their design and optimisation. The results are particularly relevant for industries seeking to improve the efficiency and reliability of rotating machinery through innovative bearing solutions.
